A seeping backpack tank: a risk the operator usually does not know they are taking.

Operators complained their shirts were wet at the back after every session and assumed it was sweat, until the safety officer touched it and realised it was not. This is a story about a slow leak that is far more dangerous than it looks.

This textile factory has a large production area, a raw materials warehouse and staff accommodation on the same site. Insect control is a routine job carried out by the factory's own maintenance team.

The safety officer was the first to check systematically, by having an operator wear a light-coloured shirt and inspecting it after the shift. The result was a clear stripe running from the tank position down to the waist.

What we found on the pressure test

When the machine arrived we did not start by looking for leaks by eye, because a slow seep rarely shows itself while the machine is standing still. We pressure-tested the system to the manufacturer's figure instead.

That found three leak points. The first was the tank cap gasket, hardened and flattened with no recovery. The second was the solution outlet fitting at the base of the tank. The third was a small crack in the tank body at the harness mounting point.

We replaced the tank cap gasket and every seal in the solution system as a complete set, because rubber that has lived through the same conditions for years degrades together. Replacing only the leaking point means waiting for the next one.

For the crack in the tank body, we do not recommend welding or adhesive repair, because that area is permanently under load and fatigued material cracks again beside the original repair. We fitted a new correct-model tank.

We inspected the harness and all mounting points, finding the strap fraying at the edge and one mounting lug twisted, so we replaced the whole harness set, because a strap that fails mid-job endangers both operator and machine.

Why the usual fixes do not work

Tighten the tank cap harder

It works temporarily on a gasket that is still elastic. On a permanently flattened one it tears the rubber and wears the cap thread, sealing worse than before.

Tape or glue the crack

The crack is at a permanently loaded point. Filler comes away or the crack extends alongside within weeks, and the next leak usually happens mid-job.

Give the operator an apron and carry on

That moves the problem rather than fixing it, and does nothing about inhalation exposure from vapour close to the body throughout the shift.

Put less solution in the tank so it does not reach the leak

That means refilling more often and opening the cap more often, increasing direct chemical contact, and it does not address the leak at the tank base at all.

Check a backpack machine for leaks before every wear

Before putting the machine on, stand it on a dry surface with light-coloured paper or cloth underneath, fill the tank with clean water and leave it five minutes, then look for wet marks beneath.

Check the cap gasket by pressing it with a finger. Good rubber is elastic and springs back immediately. If the mark stays or the rubber feels hard like plastic, it is time to replace it.

Inspect around the harness mounting points every time. Small cracks that look unimportant are the start of growing fractures, at a point that carries load throughout the working day.

After use, look at your own clothing when it is dry, not when it is wet, because solution stains are far more visible dry. It is the simplest check an operator can do for themselves.

What to do immediately if you suspect solution is leaking onto you

Stop work immediately and remove the machine. Do not finish the round on the basis that it is nearly done, because contact duration is the single most important factor in chemical exposure.

Remove the wet clothing and wash the affected skin with plenty of clean water for at least fifteen minutes, following the guidance in the safety data sheet for the product in use.
