He paid 80 baht for a spark plug at a roadside shop because the farm was two hours from the nearest dealer. Two weeks later that 80-baht part had cost him a 26,000-baht engine and one pond of post-larvae. This is what a wrong heat range actually does inside a thermal fogger.

Khun Surachai manages 34 rai of intensive shrimp ponds outside Klaeng, Rayong. His fogging routine is not decoration. The pond housing, the feed store and the worker dormitory sit inside a mangrove fringe where mosquitoes breed year-round, and his farm has a documented dengue history among seasonal staff.

So when his thermal fogger started misfiring on a Tuesday evening, he did what almost every rural operator does. He pulled the spark plug, walked into the motorcycle shop on the main road, held it up, and asked for one that looked the same. The shop had something that fitted. It cost 80 baht. It threaded in perfectly.

Fourteen days later the machine seized in the middle of a fogging pass, the pond housing went untreated through a rain week, and Surachai was on the phone to us describing a smell of hot metal he had never smelled from that machine before.

The plug that fitted perfectly and was completely wrong

A spark plug that threads in is not a spark plug that belongs. Thread pitch and reach are shared across dozens of small engines. Heat range is not.

Heat range describes how fast the plug moves combustion heat out of its insulator nose and into the cylinder head. A colder plug dumps heat quickly. A hotter plug holds it.

A pulse-jet thermal fogger is not a motorcycle. It runs a resonant combustion cycle at high frequency with no crank-driven cooling fan and no airflow from road speed. The plug specification the manufacturer prints is not a suggestion. It is calibrated to a combustion chamber that has almost no other way to shed heat.

The plug Surachai bought was two steps hotter than the specified part. It fired. It idled. On the bench it looked like a complete success, and that is exactly the problem with this failure mode. It does not announce itself. It works well enough that you stop thinking about it.

Night eight: the sound changed

Surachai's foreman noticed it first and did not report it. The fogger's pulse note went slightly higher and harder, with a tinny edge on top of the normal beat. In a farm environment with aerators running, generators humming and a diesel truck idling, a small change in engine note is easy to dismiss.

The night it stopped

What we found when the head came off

Ring tension lost to heat

Compression rings are heat-treated to hold a specific spring tension. Sustained over-temperature anneals them. Once tension is gone the ring stops sealing, compression drops, and the machine starts fogging thin before it starts failing to run.

Scored cylinder bore

Aluminium transferred from an expanding piston onto the bore leaves a raised score. That score then acts as a cutting edge on every subsequent stroke. This is the damage that makes a rebuild mandatory rather than optional.

Carbon and glaze downstream

Incomplete and mistimed combustion sends unburnt fuel and carbon into the resonator and fog tube. On this machine we recovered a 3 mm carbon collar inside the resonator throat that was already restricting flow.

Why the usual fixes do not work

Just buy another plug

Fitting the correct plug into a scored bore fixes the cause and ignores the consequence. The machine may run for a few sessions, then fail again, and the operator now believes the correct plug was the problem, which is exactly the wrong lesson.

Decarbonise it and see

Carbon removal is legitimate maintenance but it does nothing for lost ring tension or a scored bore. It buys days, not months, and it costs an operator a service visit they will need to repeat.

Replace the piston only

A new piston in an unmeasured bore wears out fast and unevenly. Bore condition must be measured. If it is out of tolerance the cylinder must be honed and matched, or replaced. Skipping measurement is the most common shortcut in cheap fogger repair.

Turn the mixture up to compensate

Running rich to hide falling compression raises fuel consumption, fouls the new plug, loads the resonator with carbon and accelerates the very damage the operator is trying to work around.

Retire the machine and buy new

On a machine with a sound frame, tank, pump and electrics, a rebuild typically costs a fraction of replacement. Discarding a repairable body because one component failed is how small operations lose capital they did not need to spend.

How to read a spark plug before it costs you an engine

A spark plug is a diagnostic instrument you already own. Pull it every twenty operating hours, wipe the outside, and look at the insulator nose in daylight. It takes ninety seconds and it will warn you weeks before a failure.

A correct plug in a healthy fogger shows a light tan or grey-brown insulator nose, a square-edged centre electrode and a ground strap with clean colour transition. That is the picture you are trying to keep.

Bone white with a glassy glaze, a rounded centre electrode, or discolouration running far down the ground strap means the plug is running too hot. Stop using the machine and check the plug number against the manual before anything else.

Black and dry means the mixture is rich or the air filter is choked. Black and wet means fuel is not burning: flooding, weak spark or a failing coil. Every one of these tells you something specific, and every one of them is cheaper to act on today than next month.

A parts-sourcing rule that costs nothing and saves engines

The failure in this case was not really a spark plug. It was a sourcing process that allowed a part to be chosen by shape. Farms, municipalities and factories all run into this because the person who buys the part is often not the person who reads the manual.
